My card expired and I have a vacation booked to Costa Rica.
Already applied for new card.wont be ready in time.
I have a German passport.
Flying from Canada to Costa Rica- way back I fly Costa Rica to US.
From US I have a one way ticket to Germany 5 days later that I can cancel.
Plan A is to cross boarder by car and go home.
Plan B is to visit my family if they don’t let me cross the boarder by car.
I still have a valid esta from past vacation.
Is there anything I am missing in my plan?
Will there be any reason they won’t let me board the plane?

Plan A will work.

So long as you are not deemed to be inadmissible to Canada (criminality issues, for example), you will not be denied entry into Canada by the CBSA officer, because your PR status has not expired; only your PR Card has expired.

The only reason that a PR needs a valid PR card when traveling, is because of the requirement from commercial carriers. Only a U.S. citizen that is also a PR of Canada seems to be exempt from this requirement. Once a PR presents themselves to a CBSA officer (after they have `landed' in Canada) they can `enter' Canada with anything that shows to the officer that they are a PR, which includes an expired PR Card. Granted, there will be a good chance of being sent to Secondary Inspection to verify their status is in fact valid.

Costa Rica does not require visas for German citizens, so no issue. (Do of course check whether you need any kind of electronic clearance beforehand).

USA requires whatever their ETA-equivalent is called for German citizens - get that.

As noted, you won't have problem at land border in Canada.

That's it, whole story.
