When's the date for biometrics validity letter? usually it takes 1-2 days to get the PPR. It it's been awhile, try to contact them.

For online application, no need to print the application form. Validate only.

Canada has no minimum requirement for passport. Your friend may still use it. Alternatively, your friend can renew his passport and bring the old with the visa stamp on it.
