The timeline appears to be fairly random judging from responses here - anything from a few days to 2 months after AOR.

He would have to return through the US. Like, say, fly to Buffalo and cross at Niagara, or fly to Burlington etc. Technically, he would not be permitted on a commercial airline without a valid PR card or Returning Res Permit as far as I know.

As far as I know (and double check with a lawyer if you want to do this to be sure) the "easiest" thing is for him to cross at a land border with his original landing document (and any other identification he might need to prove he is a PR of Canada.) The difficult thing is not entering Canada...

No idea about PRTD but I believe you have 180 days to pick up the card, either from date of appointment or date of notification. The info is online but I'm not sure where I saw it.

The last time I renewed I applied in July 2016 and finally got my card in person in late Jan 2017. TBF it sounded like maybe there was a snafu in printing it, but I'm hoping it's not that long this time. Lol.
